A logical bad sector is usually a write error (CRC) repairable by software. A physical sector implies actual damage to the magnetic surface. Trying to 'repair' physical sectors with software stresses the heads and aggravates the damage. Bit-by-bit cloning with specialized hardware is the only safe way.
